Corner Forming Machine Cost: The 7.33 USD Welding Hides in Every Door

Ten minutes of welding and polishing against two minutes of cold forming per door: the cost line by line, the payback at 400 and 800 doors a month, and the volume below which the machine should wait.

Corner forming machine cost is usually judged by the quoted price, yet the more telling figure is what welded corners already cost on each enclosure door. A welder-polisher needs about ten minutes to close and dress the four corners of a sheet metal door; a cold corner former needs about two. Across a 1,000-door order, that is roughly 167 hours of corner work on the welded route and 33 on the formed one, before abrasives, extra powder or rework are counted.

The assumptions behind the model

The reference case is a US workshop producing one door with four corners at a fully burdened labour rate of 35 USD per hour. The rate starts from the median annual wage of 53,750 USD for welders and related trades in the OEWS survey of the US Bureau of Labor Statistics (May 2025), about 25.84 USD per hour, multiplied by 1.35 for payroll burden and overhead. The multiplier is conservative, and every figure below moves with the rate entered. One limit applies throughout: the fivefold time gain concerns the corner operation only. Cutting the blank, punching, bending, fitting hardware, coating and final assembly take exactly as long as before.

Five lines a welded corner adds

Labour comes first: each door frees eight minutes, worth 4.66 USD at the model rate, and the formed route needs a trained operator instead of a certified welder. Consumables follow: wire and gas are negligible on 1.5 mm sheet, but polishing compound, flap discs and backing pads cost about 0.45 USD per corner, or 1.80 USD per door, against roughly 0.10 USD of die wear per formed door. Heavier powder film and touch-up to hide a dressed weld add an estimated 0.75 USD. Thin sheet also distorts or burns through, sending about 1.5 percent of welded doors to 25 minutes of rework, compared with 0.3 percent of formed doors, a net 0.22 USD. The fifth line has no price but carries real risk: welded corner quality depends on one person's skill and attendance.

In total, a welded and polished door costs 8.81 USD at its corners and a cold-formed door 1.48 USD. The gap of 7.33 USD per door, or 1.83 USD per corner, rarely shows on a quote, because abrasives, coating overrun and rework are normally booked as overhead. Labour explains about 64 percent of it.
